The intercooler (between compression stages) and the aftercooler (after the last stage) are the long-cycle consumables of an oil-free centrifugal air compressor. Unlike seals and filters, a cooler usually serves 8–10 years before replacement — but when it reaches the end of its life, the whole machine suffers. Turbomax supplies replacement cooler tube bundles and complete coolers plus cooler service kits for the whole IHI, Cameron, Atlas Copco, Fusheng and Hanwha range.

How an aging cooler quietly damages your compressor

After 8–10 years of service, scale and corrosion inside the cooling tubes narrow the gas passage. The chain reaction is predictable:

1. Gas-side pressure drop increases — the fouled tubes resist the airflow;
2. Impeller inlet temperature rises — the next stage receives hotter air;
3. The compressor moves toward the surge line — surge margin shrinks year by year;
4. Efficiency drops and power consumption rises — the same air volume costs more electricity.

Many operators blame the machine or the control system, while the real cause is an aging cooler. Replacing the bundles restores the original interstage temperatures, surge margin and specific power.

Typical symptoms — check your cooler if you see these

• Surge occurs earlier or more often than when the machine was new;
• Interstage / impeller inlet temperatures are higher than the original commissioning records;
• Motor current is higher at the same discharge pressure and flow (energy cost rising);
• Pressure difference across the cooler has grown compared with previous years;
• Cooling water side shows scale, or copper tubes show green corrosion / white deposits.

Real examples with photos: plugged copper tubes drilled through and cleaned on an IHI TX-A major overhaul, and copper tube descaling with cooler end-cover rust removal on an IHI TRE60 major overhaul.
